A plain, stock-size box — most commonly the regular slotted container (RSC) — is produced from common sizes and basic tooling, so it can go into production quickly and at lower unit cost. A custom box is die-cut to an exact shape — inserts, handles, printed panels, or a non-rectangular form — which requires a die charge upfront and a longer first-run lead time, but can pack a product more securely, present it better at point of sale, and reduce material waste for irregular shapes. Where each approach wins
Plain RSC boxes win when...
You need short lead times, moderate volumes, a rectangular product, and the box is purely functional — used internally or for B2B despatch where branding is not the priority.
Custom die-cut boxes win when...
The product is irregularly shaped, the box is customer-facing and doubles as branding, or the same box design will run at high volume over a long period, spreading the tooling cost thin.
A custom RSC approach works when...
You use a custom-sized RSC shell and add custom printing or a partial insert — capturing branding benefit with a simpler structural starting point.
Tooling cost and break-even volume
A die charge is a one-time cost, so its impact per box falls as order volume rises. For a business ordering a few hundred boxes a month, that die charge can add a noticeable amount to the unit cost. For a business ordering several thousand boxes a month on a recurring basis, the same die charge amortises to a negligible amount per box, and the custom design may end up cheaper per unit than a plain stock-size box once material efficiency for the specific product shape is factored in. Ask your supplier to show you the unit cost at your expected monthly volume with and without tooling amortised, rather than comparing quoted rates alone.

- Is the product a plain rectangular shape, or does it need a shaped insert or window?
- Will the box be seen by the end customer, or only handled internally and by logistics staff?
- What is your realistic monthly order volume over the next 12 months?
- Do you already stock several box sizes that a plain RSC could consolidate?
- Is branding or shelf presentation part of your product strategy for this line?
- Can your warehouse team handle an additional SKU if you introduce a custom size alongside existing stock?
