How to Calculate the Right Box Size and Avoid Wasted Packaging
How to measure a product correctly, allow the right clearance, and size boxes so you stop paying for void fill and volumetric freight on empty space.
Box size is quoted and measured on internal dimensions — length, width and height inside the box — not the external footprint. This distinction causes more mis-orders than any other specification error. A box described only by its outer measurement can arrive too tight for the product once board thickness is accounted for, especially on 5-ply and 7-ply constructions where the wall itself can take away six to ten millimetres per side.
Getting the size wrong in either direction costs money. Too tight, and the product cannot be packed without forcing flaps or damaging edges. Too loose, and you are paying for board you do not need, buying void fill to stop movement in transit, and often paying more in freight because carriers bill on volumetric weight, not actual weight.
How to measure correctly

Measure the product, not the packaging
Take length, width and height of the product itself, including any accessories packed alongside it, at its largest points.

Add clearance, not guesswork
Add 5–10 mm per dimension for rigid products that need minimal movement, or 15–25 mm where cushioning material will be inserted.

Convert to internal box dimensions
State the figure as internal L x W x H to your supplier so board thickness is not double-counted.

Check the fold, not just the flat size
Ask for a sample or a die-line to confirm the flaps close and overlap correctly at that internal size before committing to a full run.

Consolidate across your product range
Where several products fall within a similar size band, consolidate onto two or three common sizes rather than commissioning a bespoke box per SKU.
Volumetric freight and void space
Most transport carriers in India charge the higher of actual weight or volumetric weight, calculated roughly as length x width x height in centimetres divided by a carrier-specific factor. An oversized box inflates the volumetric figure even when the product itself is light, so freight cost rises without any change to what you are shipping. Reducing a box by even 20 mm on each dimension across a large despatch volume can produce a measurable freight saving over a year, separate from the saving on board and void fill material.
Standardise before you optimise
If your SKUs currently use ten or more distinct box sizes, start by grouping them into size bands before fine-tuning each one. Fewer sizes mean simpler stock holding, fewer minimum-order-quantity issues with your supplier, and less time lost matching product to box on the packing line.
