From Paper to Finished Box: How a Corrugated Box Is Manufactured
A step-by-step look at how a corrugated box moves from kraft paper reel to finished, tested carton — useful context for anyone auditing a supplier.
Most buyers only ever see the finished carton, so it is easy to underestimate how many decisions and process steps sit behind it. A corrugated box begins as flat kraft paper on a reel and passes through several distinct stages before it is strong, printed and ready to dispatch. Understanding this sequence helps when auditing a supplier, questioning a lead time, or specifying a new design.
The process is the same in principle across the industry, though the equipment, adhesive quality and in-line testing vary considerably between manufacturers.
The stage sequence
Kraft reel selection and testing
Every batch starts with a choice of kraft paper reels, graded by GSM and burst factor. Incoming reels are checked for moisture content and tensile strength before they are approved for the corrugator, since a weak or overly moist reel will produce inconsistent board no matter how well the rest of the process runs.
The corrugator: fluting and facing
The corrugator heats and shapes the medium paper into the fluted profile, then bonds it between one or two flat liner sheets using starch-based adhesive under heat and pressure. This is where the single-wall, double-wall or triple-wall structure of the board is actually formed, and where flute size (A, B, C or E) is set.

Fluting
The medium paper is passed through corrugating rolls that press it into a wave profile.

Single facing
One liner is glued to the fluted medium to form single-face board.

Double facing
A second liner is glued to the opposite side, completing the corrugated board.

Curing
Starch adhesive cures under controlled heat before the board moves to cutting.
Sheet cutting and creasing
Continuous corrugated board is cut into sheets of the required size, and creasing lines are scored into the board to mark where it will later fold into the box shape. Accurate creasing is what allows a box to fold square rather than distorted.
Printing: flexo and offset lamination
Branding, handling instructions and barcodes are applied either by direct flexographic printing on the corrugated sheet, or by offset printing on a separate liner that is then laminated onto the board for higher-resolution retail graphics.
Die-cutting, slotting, stitching and gluing
Sheets are then die-cut or slotted into the flat outline of the finished box, including any flaps, handles or inserts. The box is folded and joined at its manufacturer's joint, either by stitching with wire or by gluing, before being flattened and bundled for storage or dispatch.
QC and dispatch
Before bundling, a sample from each batch is checked against the agreed specification — dimensions, squareness, edge crush and bursting strength among them — with any deviation flagged before the batch leaves the plant rather than after a customer reports a problem.
